How pattern making works in womenswear manufacturing

Two factories quote the same style and one is significantly faster. Ask why and the answer is usually a single word the brand has never heard: the block. The pattern is what turns a design into a garment; the block is what makes the pattern fast, and its presence or absence explains more about a quote than the labour rate does.

This is a technical article about the stage where a design becomes a set of measurements. It covers what a block is, how a pattern is produced from one, why grading is a different skill from drafting, and why the pattern is worth treating as an asset that belongs to you.

Quick answer: what pattern making involves

Pattern making turns a design into flat pieces that, sewn together, produce the intended shape on a body. It runs in four steps, and the first one is where the speed comes from.

The first step costs nothing when the right block exists and costs weeks when it does not. That asymmetry is the whole reason this stage deserves attention before you compare quotes.

The block, and why everything starts there

A block is a factory's proven base shape — usually a fitted bodice, a skirt, a sleeve and a trouser — drafted for a defined body and corrected over many garments until it is known to work. It carries no style. It carries the armhole that sits correctly, the shoulder line that does not pull, the waist position that matches where a waist actually is.

What a good block encodes

  • Armhole and sleeve relationship. The most common source of a garment that pulls across the chest or wrinkles under the arm.
  • Shoulder line and neck drop. Small differences here change whether a garment reads as structured or slouchy.
  • Bust and waist position. Where the shaping happens, in real anatomy terms rather than idealised ones.
  • Crotch and torso depth. For anything that joins at the centre, the difference between a garment that moves and one that rides.
  • Ease conventions. How much room the factory builds in for the same nominal size — a house standard, consistent across every style it makes.

None of that appears in a design drawing, and all of it has to exist somewhere. A factory with a suitable block supplies it from experience. A factory without one has to invent it, and inventing an armhole takes fitting rounds — which is why a quote from a factory starting from zero is not dishonest when it comes in higher or longer.

Why the right block matters more than the right price

A block is specific to a body standard and a category. A block built for a structured eveningwear customer is not the same block as one built for a relaxed daywear range, and neither is wrong. What matters is whether the factory's blocks match the fit your customer expects. A brand selling into a market where a particular shoulder fit is normal will find that a supplier whose blocks match it produces a first sample that needs minor adjustment — and one whose blocks do not produces a sample that needs re-cutting.

Drafting, draping, or both

There are two ways to make a pattern, and they suit different garments. Most real development uses both, on different parts of the same dress.

Drafted patterns

Drafting works in two dimensions, in measurements. The pattern maker takes the block and applies the style's numbers: this waist measurement, this neckline depth, this dart position. Drafting is precise, reproducible and fast, and it is the right method wherever the measurements carry the shape — a fitted sheath, a tailored bodice, a pencil skirt, a well-cut blouse.

Draped patterns

Draping works in three dimensions, in cloth on a stand. The pattern maker pins and manipulates fabric until the fall of it is right, then transfers what was made into a paper pattern. Draping is the right method wherever the fabric is doing the work rather than the measurements — cowls, asymmetric wraps, bias cuts, softly gathered bodices. A draped garment drafted on paper will look plausible and move wrongly, because the shape lives in how the cloth hangs rather than in a number.

Why most eveningwear uses both

A structured gown typically has a drafted bodice — it has to hold a line and support — and a draped skirt or drape element, because that is where the cloth is the design. The handover between the two is a construction decision, not a pattern decision: the point where the structured part meets the fluid part is where seams do the most work and where the choice of fabric and the order of assembly both get fixed.

From block to first pattern

  1. Interpreting the design. Deciding which elements are structural and which are decorative, because that decides what the pattern has to carry.
  2. Applying the style to the block. Moving darts, adjusting the neckline, changing the length, re-proportioning the panels.
  3. Adding the construction allowance. Seam allowance, facing depth, lining pattern, interlining shapes — all of which change the finished measurement if they are forgotten.
  4. Draping the parts that resist drafting. The fluid or asymmetric elements are made on a stand and transferred.
  5. Cutting a toile or first sample. In a cheap cloth for a complex style, or the real cloth if the fabric behaviour is the point.
  6. Fitting and correcting. On a fit model, marking where the garment and the body disagree.
  7. Re-cutting and re-fitting, if needed. More often on a new silhouette than on a variation of one.
  8. Marking the pattern as approved. Dated and versioned, so it can be found again next season.

That last step is the one that separates a factory from a supplier. An approved pattern that is filed and dated is what makes a reorder a repeat. One that exists only as the last version someone happened to use is what makes a reorder a re-development.

Grading is not scaling

Grading takes the approved base size and produces the other sizes. The intuitive version — scale every measurement by a constant — does not work, and understanding why is the clearest way to see the difference between a factory that grades and one that enlarges.

Why a constant scale fails

Bodies do not scale uniformly. A person two sizes larger is not a proportional enlargement; the relationship between bust, waist, hip, shoulder and height changes. Scale a pattern by ten per cent and the shoulders become too wide while the waist becomes too small, because shoulder width increases far more slowly than hip circumference across a real size range. The garment will measure correctly against a linear rule and fit nobody.

Grade rules, and what they encode

A grade rule is the increment applied to a specific point of measure between sizes, and it is set per point rather than per garment. That is what allows a shoulder to grow slowly and a hip to grow quickly in the same pattern.

Two practical consequences follow. First, the more sizes a first run covers, the more grade rules have to be right, which is one reason a wide size range costs more than a narrow one at the same total quantity. Second, an approved fit in one size does not automatically produce a good fit in the rest, so the sample round should confirm the shape at both ends of the range if the range is wide.

Manufacturing perspective: what the pattern maker needs from you

Pattern makers are not designers and should not be asked to guess. The briefs that produce a fast, correct pattern share four characteristics.

  • A named body standard. Whose fit is this for? A size chart reference, or a garment that is known to fit the target customer, removes the largest single assumption.
  • Which reference garment, precisely. “Like this, but shorter” is workable if the reference is in the building and the direction of the change is unambiguous. It is not workable if the reference only exists as a photograph.
  • What is structural and what is decorative. A pattern maker decides this anyway; telling them means they decide it the way you intended.
  • The fabric, or a fabric of similar behaviour. Drafting a fluid bias garment in a stable woven cloth produces a pattern that is right for the wrong material.
A test that predicts the sample quality: ask what body the block is drafted for before the pattern is started. A factory that can answer immediately has a block system. One that has to check has a block, but not a system.

The pattern is an asset

Brands consistently account for the pattern as a cost — something paid for once and forgotten, in the same category as the sample fee. It is better understood as an asset, in the same category as the design, and the accounting has three consequences.

  • Retention is cheaper than re-creation. A fitted, approved pattern carries information that cost real time to acquire. Re-drafting it next season pays for the same information twice, usually with a worse result, because the second version is fitted against a memory rather than a garment.
  • Version control is not optional. If two versions of a pattern are in circulation, two garments will be produced and both will be defensible. Patterns need the same dated versioning discipline as the specification.
  • Portability is leverage. A brand that holds its own approved patterns can move production. One that does not is dependent on the supplier, which is a commercial position rather than a technical one, and it is worth knowing which one you are in before you need to find out.

It is worth stating explicitly, in the order or in a short agreement, who owns the pattern and whether it transfers if you leave. Ambiguity here is silent for two seasons and expensive in the third.

Practical example: the same dress, drafted twice

Factory B is not worse. It simply did not have the head start, and no amount of skill removes the fact that an armhole has to be corrected on a body before it can be trusted across a size range. That is what the block was worth.

Common mistakes

  • Treating the pattern as the factory's property by default. Establish ownership before the first order, not before the third.
  • Approving a sample without approving the measurements. A sample approved on appearance does not lock the numbers.
  • Assuming a wide size range is a scale. Grade rules differ per point, and a range is not a multiplier.
  • Drafting fluid garments. Cowls, bias cuts and asymmetric drapes need work on a stand.
  • Changing fabric after fit approval. This invalidates the fit work, because the cloth is part of the shape.
  • Letting the pattern drift. Without a dated approved version, the second run differs from the first in ways nobody can point to.

What is a pattern block?

Who owns the pattern?

How many fit samples are normal?

For a variation on a style we already make, often one. For a new silhouette in a new fabric, more than one is normal, because each round is correcting a different layer: silhouette, then measurements, then construction detail. Can I supply my own graded pattern?

Yes, and it can save development time if the grade rules are sound. What we need alongside it is the size chart the pattern was graded to and, ideally, a fit-approved garment in one size. A graded pattern without its intended size chart cannot be checked, only trusted.

Do you use 3D pattern software?

Digital tools help with documentation, grading and marker planning, and they do not replace a fit on a body. A 3D simulation shows how a garment is likely to hang; it does not tell you whether the wearer can raise both arms. Treat any rendering as a filter for obviously wrong options rather than as approval.

Does pattern making cost extra?

Development is work, and whether it is charged, credited against production or bundled is a commercial term that should be stated up front. The more useful question is how much development this specific style needs, because a style built on an existing block in a known fabric is a different piece of work from a new silhouette in an unfamiliar cloth.

Can I buy a pattern from somewhere else and have it made?

Yes. What to check is that the pattern's size chart matches the fit you are selling and that its grade rules suit the fabric. A commercial pattern developed for home sewing is graded to a different body standard and usually carries a different ease convention, so it is a starting point rather than a production pattern.

Can the same pattern be used with a different fabric?

Sometimes, and it should be re-fitted rather than assumed. Changing the cloth changes drape, stretch and recovery, which changes how the same pattern behaves on a body. A pattern developed in a stable woven is usually close in another stable woven; moving to a fluid or stretch fabric needs the fit work repeated.

Conclusion

A factory with the right block can produce a first sample that needs adjustment; a factory without one has to build the base before it can start on your style, and that work is real regardless of how good the machine operators are.
